2.5 / 3.0 D-4D (KD) engine: faults and reliability

Toyota 2.5 and 3.0 D-4D (serie KD: 2KD-FTV and 1KD-FTV) · Toyota

Toyota's KD diesels (2.5 D-4D, 2KD-FTV, and 3.0 D-4D, 1KD-FTV) have their best-documented weak points in the injectors: the copper seats of the 2004-2007 units, which can block the oil pickup, and the Denso injectors of the 3.0. The 3.0 of the Euro 4 era also has a record of cracked pistons; for the 2.5 we have only found the injector seal problem.[1][2][3][4][5]

Which 2.5 / 3.0 D-4D (KD) versions should you buy?

Our verdict for each version, based on the documented faults.

  • 2.5 D-4D 102-120 hp (2KD-FTV, 2005-2011)

    2005–2011 · 102–120 hp · 2KD-FTV

    With caution

RAC rates the injector seal failure of the Hilux 2.5 D-4D as a potentially very serious problem and advises that a main dealer inspect the oil pickup before you buy.[3]

  • 2.5 D-4D 144 hp (2KD-FTV, 2011-2016)

    2011–2016 · 144 hp · 2KD-FTV

    With caution

We have found no faults specific to this version; the documented risk of the 2.5 is the injector seal problem described by RAC, and BilKoll mentions injector wear on both Hilux engines from 2005 to 2015.[3][10]

  • With caution

Autofácil documents blocked injectors in quite a few units of the first 3.0 D-4D Land Cruisers 120-125, and MotorReviewer places the broken copper seats in the 3.0 from late 2004 to 2007.[1][11]

  • With caution

It coincides in date with the Euro 4 pistons that Toyota-Club.net rates among the least successful, and with the end of the copper seat period; check the oil pickup and rule out heavy towing or engine remapping.[1][3][5]

  • 3.0 D-4D 171 hp (1KD-FTV, Hilux, 2005-2016)

    2005–2016 · 165–171 hp · 1KD-FTV

    With caution

It brings together the 3.0 risks documented on the Hilux: copper injector seats, injector wear and, according to the sources, turbo actuator failures and EGR blockage.[2][10]

  • With caution

AutoBild calls its Denso injectors an unpredictable risk, although only 4% of its readers reported damage, and Toyota-Club.net notes no problems with the piston of the Euro 5 version; AutoBild considers the 2.8 that replaced it more robust.[4][5]

Buy: No known serious faults, or they have already been corrected, in this version. With caution: Worth buying if something specific is verified: history, a replaced part or a completed campaign. Avoid: High risk of a serious fault that is hard to check for or prevent.

Known faults of the 2.5 / 3.0 D-4D (KD)

Sorted from most to least important (severity × frequency).

  1. 1Critical severityFrequency: CommonCylinder head and blockCracked pistons in the 3.0 D-4D (1KD-FTV)Some 3.0 D-4D (1KD-FTV) engines with the pistons of the Euro 4 era suffer cracks in one or more pistons, usually between 100,000 and 150,000 km, with loss of power, knocking and smoke. Toyota issued technical bulletins, but according to CarsGuide there was no recall in Australia.Appears at around 100,000 km
  2. 2Critical severityFrequency: OccasionalInjectionLeaking copper injector seats and blocked oil pickupThe copper seats under the injectors can stop sealing and let combustion gases into the oil; soot blocks the crankcase oil pickup and, in the worst case, the engine runs out of lubrication. RAC rates it as a potentially very serious problem on the Hilux 2.5 D-4D.
  3. 3High severityFrequency: OccasionalInjectionDenso injector failure in the 3.0 D-4D (blockage and wear)The Denso injectors of the 3.0 D-4D can clog or wear out: AutoBild describes them as an unpredictable risk and puts one injector at €1,500-1,800 in Germany, although only 4% of its magazine's readers reported damage on the Land Cruiser 150.Appears at around 70,000 km
  4. 4Medium severityFrequency: OccasionalTurboVariable-geometry turbo actuator failure in the 3.0 D-4DThe variable-geometry turbo of the Hilux 3.0 D-4D can stop regulating boost pressure because the electric actuator fails or because soot blocks the geometry, and the car goes into limp mode. Unsealed 4x4 says the actuator is now sold separately, without replacing the whole turbo.
  5. 5Medium severityFrequency: OccasionalEmissions controlEGR valve and intake manifold blocked by soot in the 3.0 D-4DIn the Hilux 3.0 D-4D soot can block the EGR valve and the intake manifold passages, with loss of power, rough idle and higher consumption. Unsealed 4x4 notes that this happens to common rail diesels with EGR in general and that the usual fix is to remove and clean.

What the 2.5 / 3.0 D-4D (KD) is

The KD series is the four-cylinder diesel family with which Toyota equipped its body-on-frame 4x4s and vans before the GD series. According to MotorReviewer, the 3.0 has a cast-iron block, an aluminium cylinder head, a double overhead camshaft with 16 valves, a variable-geometry turbo with intercooler and Denso common rail injection (D-4D). The 3.0 (1KD-FTV, 2,982 cc) debuted in July 2000 in the Land Cruiser Prado J90, and the 2.5 (2KD-FTV, 2,494 cc) arrived in November 2001; Wikipedia also lists it in the Hilux, Fortuner, HiAce and Innova, models that have no entry on MotorFiable, so we do not cover them here.[1][6]

Unlike other modern diesels, the KD has a timing belt: ADAC lists it as “Zahnriemen” on the Hilux 2.5 and 3.0 and on the Land Cruiser 3.0 D-4D, and MotorReviewer specifies that the belt drives only the inlet camshaft, while the exhaust camshaft is driven by gears. Unsealed 4x4 recommends replacing the water pump together with the belt, but no open source gives the manufacturer's replacement interval for Europe, so we do not give one.[1][2][7][8][9][12]

In Europe the 2.5 D-4D (102 and 120 hp, and 144 hp from late 2011) and the 3.0 D-4D of 171 hp equipped the seventh-generation Hilux, which ADAC lists until August 2016. The 3.0 of 163, 166 and 173 hp (Euro 4 from November 2006) was the diesel of the Land Cruiser J120, and the 190 hp version (Euro 5, with particulate filter) powered the J150 until autumn 2015, when the GD-series 2.8 D-4D replaced it.[3][4][7][9][12][13][14][15][16][17]

Its reputation is tarnished by the injectors. RAC rates the injector seal problem of the Hilux 2.5 D-4D as potentially very serious, and Unsealed 4x4 considers the blocked oil pickup the worst common problem of the 3.0. Autofácil reports the Land Cruiser's reputation for mechanical reliability, with the caveat about its injectors, and AutoBild (2020) believes the 2.8 that replaced the 3.0 is more robust. ADAC lists a particulate filter on the Hilux from 2011 to 2016 and on the 190 hp Land Cruiser 150, but not on the 173 hp J120 (oxidation catalyst).[2][3][4][7][8][9][11][12]
